DIY GFRP Sandwich Panel 1x15PR400

I'm back...

Cab is really starting to come together now after a productive weekend's worth of work.

Started by sanding down any high spots of epoxy/rogue fiberglass strands with 80 grit. This was easier than expected and left very little sanded glass, little enough for me not to sweat it.

Then onto the fairing. I used a mix of epoxy/micro/cabosil that was close to icing/peanut butter consistency with only a bit of cabosil. The thought being that I wanted it to be as self-leveling as possible, but once it sets up not to run when I had to turn the box to move on to the next side. The compound (or at least how I had it) only like to be spread over a few times, after that it started to lift a bit. I used a large plastic wallpaper smoothing tool to spread it so that I could cover a side in two spreads (long wise). What little signs of seams are nearly gone now, too.

In between one of the fairings, I spent more time than I'd like to admit at the nearby Ace collecting $20+ worth of weird hardware. BUT, finally decided how it's all going together and this is how:

For the baffle, I'm using a #6 bolt w/ a nylon spacer between and either a nylon safety nut or lock washer. I've seen on some AoN composite cabs that he would fix the bolt to the baffle. I liked the idea so that's how I'm doing it, I'm pretty sure. Hmm, now that I think about it again, maybe I'll do a t-nut on the inside still and just use a lock washer to keep it tight.

Either way, the spacers work great. I drilled the hole, cut the foam back and shoved the spacer it. There were only a couple that weren't perfectly aligned, so I shoved foam "dust" in until they were.

Then, I glued them into place.

For the ports, I went light-weight with nylon bolts and threaded spacer:

Because they weren't just spacers and the holes in the ports were smaller (so little tolerence), when I glued the threaded spacers into place, I did so with the ports attached:

I forgot to sand and roughen them so they stuck to the epoxy better. I'm a little worried they'll come loose over time, but not too much. I think once I get it tuned right, I'll almost never pull the bolts.

For the jack plate, I was going to also go all nylon, but then imagined pulling the speakon out 100+ times and decided to do it more like the speaker hardware:

That's a #6 bolt with a nylon space (non-threaded and big enough to fit around the t-nut) into a t-nut. I drilled a hole to match the #6 bolt on the outside and one to match a #10 (spacer size) on the inside and "cored" out the foam. This way the FG acts as a washer on the outside.

Finally, I glassed up some bracing. I used 3" 8.1 oz e-glass tape that I had bought when considering to use it for glassing the joints. I used the tape only because I had it -- wouldn't have bought it just for this, but it works. It is nice to work with because the edges don't fray and being heavier, the weave doesn't distort as easily. The trade off is you need more epoxy/it's harder to wet out.

So I pulled out a piece of 1/2" foam I had left over from early testing. Probably another thing if I didn't have it, wouldn't have bought and just gone with 1". However, the 1/2" obviously takes up less internal volume. Also, because they will be glued with the glass perpendicular to the supported side, the thickness doesn't help much (unlike when bending "out-of-plane" like the sides).

I marked where they'd be glassed on both sides and preped two sheets of melamine (still reusing the original ones). I glassed one side (with a bit of cabo) and flipped it over onto the first sheet. Then glassed the second and put the second sheet onto. I think this method could be used to speed some of the glassing up, so that's why I wanted to try it.

I've got nearly all remaining stuff coming on Tuesday (including Tolex and grill cloth! :hyper:). Hmm, forgot the baffle carpet though... Can that be found at a fabric/hardware store?
 
Oh, one other thing about the fairing. I read in some boat building forums that some guys like to use those slotted trowels that are used for laying tile adhesive. You do your first coat with that, then the second coat fills in the grooves. I thought it sounded good enough to try. Meh, didn't work that great for me, maybe my fairing compound wasn't thick enough. I went right back to the straight spreader. Others might want to give it a try though. (Even at Ace's inflated prices the trowel was only $4, so cheap enough to just eat.)


Weight update coming soon. Zac's probably close enough. The speaker's 8 lbs and all the hardware is probably a pound or so (haven't added it all up yet). Tolex and grill maybe a couple pounds?

Ha, that's the idea! I'll say it ain't trad. :D Also, I didn't order any piping, but it looks so good on your new Fearful, that I might still do it. If I do, I should figure it out soon to allow some room, maybe 1/8" narrower dimensions for the grill, yes?

I keep forgetting to make headway on the grill frame. I've been toying with the idea of doing it in composite as well, but there's no way I'd trust the staples to hold like in a wood frame. Likely option is going to be some light pine or poplar lumber. Another slight hiccup is that the baffle is a touch deeper on the left than the right, by 3/16". Yeah, that's basically trivial, but if the grill is to be flush or slightly inset, it'll be noticeable, IMO. So, some sanding will be in order.

Gah, I hate the ends of projects. Trying not to rush the end is the hardest part. Thanks for sticking around guys.

It'd mostly depend on the bead size of the piping You choose. On mine, because of the size of the piping(3/16"), I went a full 1/4" smaller overall (length & width) so to have ample room for the grille cloth and piping, while maintaining a "snug" fit.
 
I thought the piping fits on top of the grill. So only room for 2x2 thicknesses of the vinyl at the side of the grill? :confused:

Doh, I should've been a bit more correct/clear with My post :hiding:. Grille cloth, is typically about 1/16" thick, then add the thickness of the lip on the piping(which can vary typically depending on the size of the bead, larger bead ='s thicker lip). On the piping that I typically use the lip is around 1/16". Overal adding 1/4" to the total size of the grille.
 
For mounting try bonding 1/2" ply on the inside to distribute load and accept mounting hardware. I use a small ring behind the speakers, handles etc. You can use regular t-nut or just wood screws. Much easier than bonding tnuts to epoxy/glass and and adds very little weight. Can be used in corners too.

Maybe a dumb comment, but just to clarify, do you bond the plywood ring before you install the glassed baffle? Otherwise, the ring doesn't fit through the hole. You could cut it in half, I guess.
 
OK guys, getting REALLY close. I've got a big gig tomorrow, last for a bit. So, hell or high water, this thing will be ready for it. I put in 12.5 hrs at work yesterday and am taking a vacation day today to finish this.

But I need some help first. I test wired the speaker/jack this morning, and *drum roll* plugged in to hear it for the first time aaaand... all the static. Bass comes through, so it is connected, but I guess not well? It's not really hiss, but maybe upper mid hum/static. This is added to the list of things I ain't never done before and I'm scratching my head as to the source of the static. Unfortunately, I don't have other cab's at home to A/B test the hum against. My powered studio monitors don't have this going on, FWIW, so not a problem with the house? Any ideas/input would be helpful. Do I have to ground the speaker/jack? I tried moving the jack around to see if it was some interference stuff happening, but the sound didn't change. No florescence in the house either.

As for what you're looking at, I ordered speakons with PCB terminals because 1) I didn't know better and 2) that was the only kind I could find with combo speakon and 1/4" inputs. I was told by a guy where I bought the jacks that female wire terminal could be used to create a connection to hard wire. So that's them, with one "barrel" cramped on to the PCB nubbins. Then 16 speaker wire of the braided variety cramped into the actual wire input. The wire leading to the speaker was then inserted into the other "barrel" in the terminal and cramped. All wired in parallel: all +'s to +'s, all -'s to -'s. At the speaker, there are the spring loaded terminals. I just fed the wire through and let it pinch. Is that bad? I read on one site that sometimes this wire gets wrapped around the terminal after going through to reduce hum. That real?

Sorry I'm really out of energy and time to keep digging around and testing things, so as always A HUGE THANKS in advance for any help.

I'm gonna go ahead and do some breaking in in the mean time (and need to make ANOTHER run to the store), I can't imagine that's bad to do before this hum's figured out, yeah?

Check the wiring on your speakon cables (make sure the poles match what your jacks have). I've seen a lot of weird wiring on speakons over the years, and some amps/cabs that use 4 pole connectors that hide faulty wiring.


Also I am looking at the wiring on your jacks and it looks like you might be jumpering positive to negative. Hard to tell though.

edit: I did a trace of your wiring and I am pretty sure you're jumpering positive to negative on the terminals. so if you're jacking into that right speakon jack you could be having some weirdness because of that.

Nice Job.

Love to see/hear how it turns out. BTW, the off axis baffle was a problem with one of my cab builds. I ended up scrapping it and re-building it cause I couldn't get the grille cloth frame to sit quite right. I'd like to see how you end up resolving this. BTW, what frequency did you end up tuning the box to? Did you use the Precission port "tool" to figure tube length or WinIsd?

Hmm, this cable's (which is stock) been fine with a few other different cabs so I can't imagine that's what it is. But I'll do some multimeter tracing to make sure everything matches up.

As for the wiring, I'm 99% it's right. Here's a better pic from above.

Side note: Even after just 15 min of some hip hop songs, noticeably more low end in the speaker. Wow.

Also, I think the hum is subsiding? Weirdness continues... Not gone but getting a bit closer to normal levels.
