DIY - Reinforced 3D Printed Plastic Ibanez B305 Bridge

I've been filling up The Soundgear Club thread with a bunch of posts about this project, so I thought it might be best to move it to its own thread. Here's what's happened and where I'm at so far.

I recently got a smoking good deal on a barely used 2012 Ibanez SR505QM. It's exactly what I was wanting, and it happened to pop up for sale locally from a very generous seller (it was cheap enough already, but then he lowered the price and threw in some freebies too). Unfortunately, I haven't been able to play it yet!

I picked it up the week before the COVID-19 crisis hit the big time. The seller hadn't used it in years; it was just hanging on the wall in his home studio looking pretty. I got it home, tuned it up to check it out for just a couple minutes, then went to work on another project. When I came back to it about a half-hour later, the D string had popped out of the bridge, and two more looked like they would soon. After doing a little research online, I found out it was from a run of guitars with defective bridges that were cast from inferior metal. Over time, the studs holding the ball-end of the strings would bend until they couldn't hold the string anymore. I found a thread here on TB where an Ibanez rep acknowledged the problem and offered replacements. That was some years ago, and I got this guitar secondhand, but fortunately they were very cool about it. When I called them, they asked me to email them some pics of the bridge and the serial number, and told me they'd send a replacement out for me no charge. Then, as my luck would have it, the COVID crisis went big and they closed up for quarantine before shipping my replacement out. So, I've been stuck at home all this time with this new-to-me bass that is my first ever 5-string, and all I can do is admire how pretty it is. Torture!

Well, I decided to get creative and see if I could come up with at least a temporary fix that would let me get some 5-string practice time in during all this mandated downtime. I love to do 3D modeling (VERY amateur hobbyist), I have a 3D printer, and have never been very good at thinking inside the box anyway. I decided I would try to make a modified version of the Ibanez B305 bridge out of 3D printed plastic with a metal reinforcement plate inside it for strength. I have hope that it might work at least as a temporary solution, but it's a fun project even if it doesn't work out. I expect it won't sound very good as the plastic will kill any resonation, but it would at least let me practice for now.

So, here's what I've done so far:

As I said, my plan was to 3D print a modified replica of the original Ibanez B305 bridge. For the most part, it will be the same overall design with two major changes.

1) I'm eliminating the quick-change slots for maximum strength. I've never been a big fan of that design. With all the other effort involved in changing strings, I think the loss of strength at one of the most essential points of tension on a guitar isn't worth the five seconds saved having to pull the string through a hole. That's especially important with a plastic version. There's no way such a small piece of plastic would hold up to all that tension. A solid piece across the back with holes for strings and screws to go through will allow the tension to distribute across a larger area better.

2) I'm leaving an "L" shaped cutout in the bottom and back of it for a metal reinforcement plate. Even with the solid design, plastic alone won't be strong enough to hold all the tension of a string in the tiny little area of the ball end. It would pull the ball right through the plastic. Instead, there will be a metal plate that spans most of the bottom of the bridge, and up inside the back to actually hold the tension of the strings. It will be thin-gauge metal that by itself would bend from the tension. The plastic will provide the support to keep the metal plate from bending, and the metal will provide the tensile strength to keep the strings from pulling through the holes.

It sounds good in theory at least...

Here's the original design: Black is the new plastic model. Large silver is the original style. Small silver is the metal reinforcing plate that slides inside the black plastic (you can just see it through the sting holes).

Version 1.0

So the first attempt didn't turn out perfect, but close enough I think I can get it on the second try. I forgot to add the rounded corners on the back end, so it doesn't fit down into the recess in the guitar. The front fits nicely though, and the screw holes lined up almost perfectly, so that's an easy fix. I also forgot to have the 3D printer add supports on the underside where the cutout for the metal plate is, so it got pretty sloppy. That's an easy fix though since I've got to reprint it anyway. I'm kind of excited to see how this turns out and ultimately how it sounds. It looked really nice next to the black plastic pickups when I test fit it.

That's amazingly clever!. My only worry would be that the height adjustment posts might dig into the plastic.

Thank you! I don't think that will be a problem here. The saddles on this bridge are a two-piece design with a hinge at the back. The adjustment post threads through the top piece and pushes against the bottom piece, never actually contacting the bridge itself. The bottom piece is kind of like a "sled" with a couple smooth square guides that contact the bridge. Should slide along smoothly. Seems nice in testing so far.

Won't the ball-ends pull right through the plastic?
I've seen a solution where someone put a nail through the ball-end, so it wouldn't slip through the original bridge.

Yes, that's why I designed it with a metal insert. Just a piece of "L" metal that slides into the underside and up into the tall back. That will be what actually holds the string tension. The plastic will really just be a cover and locator for the mounting screws.

I just started printing version 2. Here's hoping!

Version 2.0

Well, v.2.0 of the bridge came out very nice. I ended up redesigning from scratch after finding a couple 1-2mm mistakes. I'm a perfectionist, and didn't want to waste a bunch of time fixing a couple mistakes only to find more later.

The pics below are fresh off the 3D printer. I've got to clean up a few stray hairs in the screw holes, but it looks mostly good to go other than that. It fit very nice and snug on a quick placement test. If I do another version, it looks like I need to move the front two screw holes just a bit farther forward, but they're close enough to work as they are. The other holes line up perfectly, and the saddles slide nicely in the grooves.

Now, I've got to fab up the metal piece when I'm out in the garage later to see how well it actually works. Once I know it works, I might do some finish sanding on it to eliminate the 3D printing texture.

I did do a test fit on v.1 last night just to see how strong it is. It didn't stand a chance, lol. I mounted it without the metal plate and installed just the A string. I started to tune it up, but I could see the plastic flexing a lot long before it was in tune, so I stopped before I damaged anything. I think it will be okay with the metal reinforcement though as it was only flexing right where the string was pulling on it. The rest of it didn't budge.

Version 2.0 Test

Success! Well, 50% success at least. I made up a simple temporary metal plate out of an old motorcycle license plate I had laying around. I knew I wouldn't get the first one perfect, but wanted to at least do a strength test to see if this was feasible. So far, so good! I did kind of slaughter the metal plate so I know it's not strong enough for all 5 strings. However, I was able to get it in place, attached securely, and it's currently holding 1 string successfully! The A string is in place, tuned up, and holding pretty well so far. I let it sit for about 15 minutes, and it didn't lose any more tune that I would expect from having just been restrung. The bridge looks nice and solid and straight. The metal plate is doing its job well, and I don't see any noticeable deflection in the plastic. That said, it is only holding the tension of one string at the moment, but that still gives me hope that it will be alright with all five strings with a better metal plate underneath. We shall see!

Version 2.1

Well, I'd say I'm up to 90% success now! I'm still using the same plastic piece printed last, but upgraded the metal reinforcement plate that goes inside using a cutout from the side panel of a dead computer. It's not quite as beautiful as I'd like, but I don't really have the proper tools for quality metal working either, so it's pretty decent all things considered.

Anyway, it seems to be working well so far! I've got all 5 strings installed and tuned up properly, and it's holding the tension well. I can see a little bit of bowing in the middle of where the strings pull the most, but that doesn't surprise me. I'm hoping it will flex to a certain amount and then stay consistent. Only time will tell! I'm going to let it sit for a few hours, and then I expect I'll have to tune it again. Then, I expect it to lose a half-step or so, and I'll probably have to tune it again in the morning. Hopefully, it will hold more consistently after that.

There are still a couple of fine tune fitment issues I could do better on, but it all lined up well enough to install without issues and everything is working as it should. Can't wait to hopefully get some play time in tomorrow!

Well, I'm officially calling this one a success! I let it sit overnight and all morning. I checked the tune again about 12:30pm today, and all the strings were still on the right notes, just a little flat. That's exactly what I'd expect and was hoping for. It's in my basement, so temperature and humidity changes overnight are enough to account for that little bit of tuning. Plus, I did expect it to still stretch in a bit more anyway. Also, the PO said he thinks it still has the original strings on it, which means they're about 8 years old, and spent most of those years not being played or even tuned as it just hung on a wall.

Anyway, I brought the tune back up and got a little play time in, and it works flawlessly! I went through a few of the songs our band plays, and it played great and stayed in tune the whole session. I'm stoked!

I can't be too finicky judging the sound just yet as I haven't had a chance to compare it to the stock bridge. Also, this is my first time playing with the amp I just got, so that plays a factor in the sound as well. However, my first impression is that if it did affect the sound it seems to be the opposite of what I expected. I expected to lose some low end and resonation because the flexibility of plastic will cause it to absorb some of the vibration rather than transmitting it through to the body like a metal bridge would. On the contrary, I noticed that the sound was almost obnoxiously bright, very sensitive to finger noise on the strings, and resonance seemed off the charts compared to what I'm used to on my stock SR500. Still, I know there's a lot of other factors that can/will make this sound much different that what I'm used to with my SR500 with GHS Contact Core strings on my mother-in-law's Hartke amp. Once I get the replacement bridge from Ibanez, I'll be able to do some better sound comparisons.

I'll also swap in the 3.0 version of this bridge (which I have now dubbed "B305RP") when I do the comparisons. I corrected a couple of alignment issues, rounded off the back corners, and added a bit more structure to the back of it to hopefully increase the strength and rigidity a bit more. If I'm lucky, I might have some new flat strings to put on it then, as well.

For now, it works! I can play my new-to-me 5-string finally, so I'm very happy!
