Instructional Step by Step: How I do Block Inlays

Is the depth of the chiseled outline in step 4 equal to the depth of the routed area in step 6? I'm assuming so, in order to obtain a clean edge when using the chisel to remove the remainder of the wood from the recessed area. How deep approximately are the inlays?
 
STEP 7:
Place your inlay (still glued to the backing) in a tray of water and let soak. Soak the inlay until the cardboard backing and glue soften to the point of falling off the shell material. Then dry the shell material with a paper towel:

STEP 8:
Check the fit of your inlay in the recess and if needed, dress up the recess with your chisel to get a perfect fit. Take your time here and trial fit the inlay as much as needed to get a nice fit. The inlay should just clear the face of the fingerboard. Never recess the inlay below the level of the fingerboard!:

STEP 9:
Once you are happy with the fit of your inlay and you are ready for final installation, using the medium viscosity 2P-10 Super Glue, spread the glue across the bottom of your recess:

STEP 10:
Press the inlay evenly and firmly into the recess. Be prepared to wipe away any glue squeeze out away with a paper towel. (Don't worry about the Super Glue staining the fingerboard . . . there's still a long way to go in the process and all glue squeeze out will be dealt with later!)

YOU HAVE NOW INSTALLED YOUR FIRST BLOCK INLAY. Total time for this block: 20 minutes. As you get better at your technique you can expect to inlay 4 or 5 blocks per hour (until you get to frets 19, 21, and 24~! They take longer . . . :) )

NOW, REPEAT STEPS 1 THROUGH 10 AS NEEDED TO INSTALL THE BLOCK INLAYS DOWN THE FINGERBOARD. As you get closer to fret 12 and beyond, you will use progressively smaller chisels and eventually a smaller router bit. The work becomes more delicate, with chip-out becoming more of an issue.

This is a great tutorial, I do it slightly differently but as they say, there is more than one way to skin the proverbial cat.

I do the inlay before radiusing the board and set the inlay to where the wood is slightly proud of the inlay. With a 12 inch radius, the inlay material is thick enough to not have to worry about sanding through. so you just sand the radius until the crown of the board is level with the inlay material. This may not work with other methods of radiusing the fretboard however.

That's what I was clumsily alluding to, if my inlays are thick pearloid plastic (still waiting for delivery from UK) it may be possible to install them in a flat fingerboard, then radius board and inlays simultaneous. My board will have a 10" radius. I have it all drawn up in CAD, so I should be able to model it. Does MOP usually come thinner than pearloid?

I have no idea, I have experience with pearloid other than pick guards. The MOP that I got last time was a little thicker than 1.5mm

Not initially no. To attempt to make the chisel outline the same depth as the recess BEFORE routing out the recess would be to invite disasterous chip out issues, especially in really hard woods like Ebony. I make the outline just deep enough to see easily, the route out the bulk of the recess, then come back and deepen the chiseled line while I remove the remaining wood.

I would probably adopt this method you describe if I sanded my fingerboard radius. But I don't sand the radius, I use a radius jig and router as described here: http://www.talkbass.com/threads/fingerboard-radius-jig-for-router.655298/

DEALING WITH CHIP-OUT AND/OR GAPS AROUND EDGES OF INLAYS

Woods commonly associated with fingerboards (Ebonies, Rosewoods, and Maples, among others) share two things in common that are inherent to fingerboard wood: first, they are very hard (and usually heavy) woods, and second, as such they are woods that can be brittle and prone to chip-out. Knowing how to cope with chip-out issues are an essential part of developing your technique as an inlay artist.

Naturally, the ideal goal is to accomplish all inlay excavations without any chip-out at all. However, this ideal is rarely achieved in real life, so it's a good idea to realize up front that errors and chip-out WILL occur, and how to cope with those occurances.

Essentially, there are two kinds of chip-out - major chips of a size and depth that they are retrievable, and minor chips or gaps in borders that may be barely discernable from more than a few feet away. Both issues are relatively easy to correct with a little time and patience.

First, let's deal with major chip out issues, as pictured here:

This photograph shows an area in the 21st fret inlay where two major chips flaked out during chisel work on this recess.

1. The first thing to do in this case is SAVE THOSE CHIPS, and finish perfecting the recess to receive the inlay.
2. Next, trial fit your inlay as discussed previously in this thread. Have everything ready to glue into place as planned.
3. Then, while gluing in the inlay, carefully replace each chip where it belongs and use super glue to re-attach the chips, as shown here:

At this point DO NOT worry about any minor imperfections. Those will be dealt with later on. The important thing here is to get the chips placed back (as closely as possible) into their original positions and securely glued back into place.

As you look at the photo above you can see that this particular inlay has some other issues that need to be addressed. The smaller inlays, particularly at frets 17, 19, 21, and 24 become increasingly difficult to get clean, precise recesses without chips or errors in the outline.

So, how to clean up these "sloppy looking" areas so that they disappear?

First, either by hand-sanding or electric sander, create for yourself a reservoir of (in this case) Ebony dust:

Then, prepare a mixture of 1 hour epoxy and use the Ebony dust as an additive to color the epoxy the same color as the wood. (Note: depending on the wood being used, this can produce varied results for a color match. Ebony is very forgiving in this regard.)

Next, carefully apply your epoxy mixture to any and all areas that you feel need attention. Don't be shy about it. Examine each and every inlay for any sign of any gaps, chips, or imperfections - anything you want to hide, and apply the epoxy mix to those blemishes. THERE MAY EVEN BE IMPERFECTIONS IN THE FINGERBOARD ITSELF THAT YOU CAN ADDRESS WITH THIS EPOXY MIXTURE. IF SO, FILL THOSE IN ALSO.

NOW, LET THE EPOXY CURE TO FULL HARDNESS. DO NOT RUSH THIS STEP. Even tho I used "1 Hour" epoxy on this fingerboard, I let it cure overnight. You want the epoxy to be fully hard and cured for the next step.

Next, after the epoxy is fully cured, prepare a sanding beam with 150 grit paper and uniformly sand the fingerboard, inlays, and epoxy areas down to level radius. TAKE YOUR TIME HERE, BE METHODICAL AND UNIFORM. This stage is where your final fingerboard finished radius will take shape:

Remember, at this point the shell inlays and the epoxy will be in full relief above the level of the fingerboard wood. Thus, the majority of your sanding now will be to bring the shell and epoxy areas "flush" with the wood of your fingerboard.

Now, once you have achieved leveling of the fingerboard and inlays, stop. Get your air hose or vacuum and clean the sanding dust and residue off of the fingerboard. Use mineral spirits and wipe down the fingerboard until it is thoroughly cleaned, and then let dry.

Now inspect the inlays one by one, very carefully, looking for any blemishes you may have missed the first time around. THERE WILL BE SOME, lol. Rarely do I catch every blemish in the first go 'round. REPEAT THE ABOVE STEPS AS NEEDED TO GET TO AN ACCEPTABLE FINAL RESULT.

Once you are satisfied with the final product, you are now ready to move forward into the final finishing stage of your fingerboard . . . remember that nasty looking 21st fret inlay at the top of this post? Here is what it looks like today:

I found it more difficult to deal with the chipouts/gaps for lighter-coloured woods, such as maple.
The harder I try to fix the chipouts/gaps the more messed up it looks. :)

Just curious, how would you tackle the issue above on maple?

Yes, Harry, you are correct. Dealing with blemishes, chip-out, and bad fit in Maple is a much taller order due to the fact that Maple dust 'discolors' when added to epoxy or super glue. Regluing chips aren't so bad, but any kind of filling work can be very tricky!

The flip side is that Maple, by nature, is a lot more forgiving and flexible than Ebony. (Rosewood falls between the two). As such, with extra care to detail, you should be able to work with Maple with far fewer issues than you would experience with harder, more brittle woods like Ebony.

(Here's a war story about Ebony: I recently made a wooden bridge for a fretless LedBelli Jonah model. I had the bridge attached to a work surface with double-sided tape, and I was having difficulty getting it "unstuck". So, I grabbed a screwdriver and started to pry it up. In the twinkling of an eye, *SNAP*, the Ebony bridge snapped in half! Ebony has almost no "flex" when compared to most other blonde woods! Where a Maple bridge in this situation would have lifted off, the Ebony snapped! An important lesson was learned that day!)

I don't have any magic secrets for Maple. If and when I do, I will share them here.

SOME RANDOM THOUGHTS BEFORE THE FINAL FINISHING STEPS

1. I cannot emphasize enough the necessity of using sharp chisels for this kind of work. Razor sharp. Sharp enough to shave your arm without any real effort. A sharp tool requires far less muscle than a dull tool does. The less you have to muscle it, the less likely you will have a runaway train that leads to a train-wreck!

2. Patience, patience, and more patience. If you start tensing up and/or holding your breath a lot, it's time to take a break. Let every move you make be methodical and precise. The pay-off will come . . .

3. IMPORTANT: As you move down the fingerboard toward the narrower frets (15, 17, 19, 21, 24) you will rely more on your chisel craft and less on the router. Also, there is a tendency (especially on frets 19, 21, & 24) to gradually go deeper than is necessary - then ending up with recesses that are too deep! I'm not sure why this tendency is there, but it is. Beware of it and monitor your recess depth closely so that you don't fall prey to this subtle hazard!

4. I am no "expert" inlay artist. Far from it. To me, being able to inlay blocks with precision is prerequisite to moving up the food chain to more complex inlays, tools, and methods. (Much like a student woodworker must first learn to build a box well before they can build something finer . . . ) I have visions for inlays in the future that will be incredible, but for now that's all they are: visions. I am always open to new methods and techniques and doing inlay is a constant learning process. Every time I do it, I learn something new. Two years from now, I may approach block inlays from a little different angle . . . the point is: always be willing to learn and improve or change as needed!

That's about it for now. I will have one more post in this thread that will take us through the final sanding, finishing, and fretting of the fingerboard. The final result is stunning . . stay tuned!

I got my triangle inlays, they look about 1/8" thick, so I think I can probably get away with radiusing them installed, but only after plenty of practice on scrap. My fingerboard is bubinga, anyone know if its highly prone to chipout? Any suggestions as to what type of wood I might practice on? I have some mahogany scrap that might be similar in grain, but probably a lot softer than bubinga.

While I've come to instrument building recently, I've been carving and doing inlays for years. My best advice would be to practice on what you want to work with. I know it seems expensive, but use up those small scraps and it will save you money in the long run. You don't need to do full block inlays, practice with what ever you have handy: a penny, bits of plastic cut to shape, or even other pieces of wood. You can get turning blanks at Woodcraft fairly cheap when they are on sale. Resaw them and make a pile of practice pieces. Best of luck.
