IMO you are WAY overthinking this.

Start by understanding the math and you won't worry about all the details that have been presented to you in an unrealistic way.

You might also search the forum a bit to learn which members present good info and which members get lost in the weeds.
 
In the first post you conceded that the current enclosure is likely not designed for the driver, and that you are aware without the exact specs your box may not be an improvement. You'd be satisfied with a lateral step if you achieved smaller and lighter.

I think you are getting lost in minutiae. Assorted flared ports are available from many sources online. I don't think this box really requires them, but your choice. Plenty of perfectly fine straight ports are available too.

The idea bogey suggested for a 3.xx cuft box with 6 ports that can be plugged or unplugged to suit is a plan I'd run with for this project.

Standard grade half inch or 5/8 ply and a decent bracing scheme. Maybe go 3/4"for the baffle. Butt joints and overnight clamps with PL. Set back the baffle 3/4" from the front of the cab. Line the bottom, back, and one side with some batting. Rubber feet on bottom, and for grill standoff. Fender washers and some kind of rigid mesh for a grill. Add connectors and a handle. Play.

For sure. Its exactly because the, well, fundamentals, have been so well pinned down for me by you folks that I only have to think of the detail. As you say the info so far makes the choice of ~3cuft box and symmetrically organised round ports very firm, so it is only the minutiae to pin down. The main thing that is worrying me is that winisd is predicting some very high air speeds through the ports, so I think I do have to consider the port ends carefully.

My only other issue is construction and weight. I read the ultra lightweight bass cab thread with considerable interest because I am very familiar with the materials as I have a background in ultra lightweight racing boats. Without doubt if the budget was there I'd be building an carbon/epoxy/foam cabinet. It does surprise me those materials aren't in wide use for high end custom amplification that could live in flight cases on the road. The stuff isn't *that* expensive and the stiffness/weight improvement over simple one skin plywood is staggering.

Thankyou for all the input people. Now I *just* need to tune the port sizes and number and the amount of internal damping.

Also, for you and for anyone looking for answers here, Agedhorse's suggestion is a grand one. There are a number of active participants here who make their livings in this industry. A bit poring through the archives will tend to help discern those who tend to get lost in the bushes from those who really know their beans. Btw, Agedhorse, himself, doesn't get lost much.
