Another DIY cab thread. Loud, Small, and Cheap. 22 pounds that pounds.

Speaking of air leaks, I failed to mention that this speaker doesn't come with any type of rear gasket from the factory.
I have more of the Parts Express sticky-foam gasket from the BFM build that I already planned to use.

Got to test it this morning! No air leaks at the seams, and then I played through it. A tad less bass than the TC Electronic RS112 and a tad more upper midrange. With a tiny bit of EQ on the Aguilar TH500 they sound the same.

I'm gonna start on the second cab as soon as I get this one painted up. Then I'll post a pic and its final weight.

I finally had a chance to use a pair of these cabs at a gig. Indoor bar gig: bass, drums, keys, guitar. The cabs were superb with the Aguilar TH500.

For the third set I unplugged one of the cabs. Still was great; a little less boomy but still wonderful!

Here ya go. One of the pair (front and back); you can even see the round protective grill behind the cloth because of the flash.

One of the back Speakon connectors and the Duratex finish. Those are large rubber washers to make the connectors seal easily.

Another shows the cab size (15x15x17) next to a small milk crate. I installed the rubber feet to just fit inside a square crate, which gets the cabs off the floor a bit.

Another shows the handle. After testing the cab before removing the driver for paint, I balanced it over a piece of pipe. This gave me the proper mounting front/rear position for the handle.

Because a single cab was so good by itself, I'll have an easy load for a double gig in November. I'm subbing with one band for a Friday-Saturday night gig (we leave most of the stage set up overnight).

But on that Saturday afternoon I have a gig elsewhere with my regular band. So I can use one cab for each gig. I can load out the afternoon gig---PA and all---then load out the night gig, all without stopping home to make room in my car.

The design was so easy to build. I took my time on the first cab, but the second took me perhaps a week. Just an hour or two each day.

I had remembered most of the skills and techniques I learned when building the Bill Fitzmaurice Omni-15 back in 2008. This helped.

Most of my plywood cuts were made with a Skilsaw circular saw, using a wood guide I built. My cheap table saw isn't large enough to safely cut the 15x15 pieces. It was fine for the small parts like the bracing and port shelf.

I also had a few blocks of leftover 4x4, basically 4x4x4 cubes. I marked which edges formed a good right angle and used them as clamping blocks when gluing. Waxed paper works well to prevent the PL-Premium glue from sticking to stuff you don't want there permanently.

Finishing: I sanded with 60-grit using an orbital sander, then a quick coat of satin latex black. The first Duratex coat was with a 1/4" nap roller. Second coat used a texture-roller. I cut both rollers in half; at about 4" wide, they're easier to control with a shortie-roller handle.

If you want part numbers from partsexpress.com I can post them. About $180 for everything (per cabinet) including lumber from Lowe's.

The baffle is simply glued to the interior of the left/right/bottom/top. PL Premium adhesive is stronger than the wood so it won't go anywhere. It also fills gaps so your cuts don't have to be perfect. But you don't want to slide a glued edge into position; it makes a mess.

I usually clamped parts till the glue dried. Sometimes I used a pneumatic 23-gauge pin nailer; the nails just hold the parts till the glue dries---they aren't structural.

My order of construction tended to avoid multiple glue joints in different planes, just to avoid sliding glued edges into place. And it kept me from touching sticky edges while manipulating the parts.

Basic construction steps:
- Cut all the parts. I used the OP's idea of making the port brace run all the way to the baffle for strength.
- Cut baffle hole. Drill bolt holes, install tee nuts for speaker and grille clamps
- Drill connector holes in back
- Black paint: bottom of port shelf, both sides of port brace, rear half of bottom. So when you look inside the port it's not bare wood. This is much easier to do before assembly.

Gluing sequence:
1. Braces to left and right. Port brace to bottom. The two top braces are aligned under the handle screws so longer ones go through into the brace. The flange screws aren't important so they just go into the top.
2. Baffle to left side, port brace to bottom
2. Port shelf to left side
3. Back to left side and port shelf
4. Right side to back, port shelf, and baffle
5. Bottom to left, right, baffle; port brace to port shelf
6. Top to left, right, back, baffle

As I mated the major parts, I glued brace ends to the other parts, e.g. the left brace got glued to the top and bottom. This stiffens the brace a bit more.

Now that the box is complete it's time to measure for the grill cloth frame; 1/16" of slack around all four edges allows room for the cloth.

Then I loaded the cab with the driver and a single connector (screwed a scrap block to seal the other one) to run a leak test. I ran 25Hz thru the cab and listened thru a plastic tube (like using a stethoscope). If there was any pulsing air on a seam it would immediately show up. Only one leak in one cab; mark it and seal it later.

Balance the cab front-to-back:
- Temporarily install the metal grill and grill cloth frame, then set the cab on a piece of pipe. Find the center of gravity. That's where the handle belongs. Mark its position for cutting.

Remove grille, driver, and connector

Seal any air leaks, cut handle hole

Bondo (fiberglass auto body putty) makes a good filler for any cracks, nicks, or holes in the cab surface.

Sand the cab with 60-grit on an orbital sander. I masked the area under the handle flange for a better seal. A quick coat of cheap satin black latex paint on all exterior surfaces including baffle.

First coat of Duratex using a 1/4" nap roller. I cut it in half; a short roller is easier to handle. No need for Duratex on the baffle; it'll be hidden by grill cloth. But it's now black.

Second coat of Duratex using a texture-roller.

The handle gets black caulking under its flange, then it's screwed in with drywall screws. Longer ones for the actual handle; shorter ones are fine for the flange.

Load the cabinet, install the metal grill, velcro for the cloth grill frame, rubber feet, connectors. Note: I spaced the feet so they fit nicely inside the top of a small milk crate. The Speakon NL4MPR round-flange connectors got large rubber washers for a tight seal.

Make music.


I think that's everything.

While waiting for glue and stuff to dry, I did other things: build the grill-cloth frame, solder wires and connectors to one Speakon jack. I also included jumper wires to reach the second Speakon but didn't strip them. This saved time later; just had to strip and solder to the other connector before loading the driver.

Oh, one important thing: Be sure you have the polarity correct. I used a battery to verify polarity on my other cabinets and matched it. No phase problems.

Between the funding and the time, it will take me through the end of the year to do it, but I'm going to do this build. I see a pair of these, with silver Fender grill cloth, topped by one of the 500W class D amps. GK MB500 is the default option, but the Kustom KXB500 is a dark horse contender, along with the new Fender Rumble 500 head. I dig the tone stack on my previous-gen Rumble 210 combo, and the price is certainly right on the new stuff. Any recommendations on heads would be welcome; I'm after what this cab delivers: thick, beefy mids with tight, controlled lows.
 
I went with the recommended driver; the Eminence probably has different T/S specs, which would require a redesign of the cabinet.

You can't cut all the parts from a single 4x4 sheet of 1/2" ply. Since I can't fit larger sizes in my car I got the 4x4 and 2x2. There's some left over, so if you build a second cabinet you only need another 2x4 sheet.

I'm loving it with the Aguilar TH500. Lots of great tone in that little head, and very effective tone controls.

If you buy everything from scratch the cabinet will cost about $180 to build. This doesn't include the cost of paint and Duratex. You can get a "trial size" of Duratex, with a texture roller, from Link Removed for $25. That looks to be almost a quart of the product. I used less than a pint per cabinet.

There really isn't a need to apply the base coat of black latex, but it was handy and easy to apply. I just brushed that on.

I'll pretty much be starting from scratch on the cab materials, but it's really just the amp itself that will make it a stretch on the hobby budget. The real stinger is that I already have the Tone Hammer preamp/DI pedal, but running it into a racked power amp goes against the concept here.

I'll start the boxes this weekend and post pics when there's something to show.

Any questions, shoot 'em here. Just measure twice and cut once. Be careful about the baffle hole for the driver; I went a bit too large on the first and had to get a new piece of plywood. The manufacturer quotes 11.1" which is a tiny bit less than 11-1/8. Seems to go well with 11 inches too. Smaller is better because you want room for the tee nuts to get a good grip on the wood. Cut the driver hole, drill screw holes and mount the tee nuts before ever putting it into the cabinet.
 
Correction to the lumber list!

I had written:

To build one cabinet, you only need a single sheet of 4x4. Everything can be cut from a 30x48 piece. The additional 2x4 sheet is needed to build the second cabinet, because you can only get two more sides out of leftovers of the first sheet.

I've attached a cut-sheet for convenience. Measure after each cut, to allow for the thickness of the blade. I made one cut, then measured for the next cut, etc.

RE: L-R braces. During assembly I realized that these could be 2" shorter so that they don't cover any of the port area. They install flush to the top edge of the side panel and stop 2" short of the bottom. When assembling, add a dollop of adhesive wherever a brace meets another side, to add strength.

You da man, Rick. I was going to sit down and make my cut sheet, but you saved me the trouble. Again, thanks.

I'm thinking of two very different directions on the finish. One would be the standard minimalist black design -- which is always a classic. The other would be a light stain and poly seal. To play up the exposed ply edges as a design element, I thought it could be cool, though tedious, to chop a few dozen small wafers of ply that could be glued up into a grill bezel, with all the exposed plies adding stripey goodness. If I went that route, I'd skip the grill cloth and waffle guard and go with a full-face perforated grill panel in a plain silver metallic finish. If it weren't naturally matte, I'd hit it with light sandpaper to matte it out. It would either be stupid as heck or would hit the "industrial art" vibe. (It would also look suh-weet with a TH500 on top.)

I'm taking a risk by starting the cabs with the drivers out of stock at the moment, but I'll trust that the speaker gods will smile on me.

(Although I am having irrational premonitions of slicing off my fingers with the circular saw.)

EDIT: I think I'll go ahead and get two 4x4 sheets and do a small proof of concept box on the stain option.
